Bad result with fillet in shaft

      Hello,

      I have been trying this problem for months now and am pretty desperate to get solved.

       

      I am doing a stress analysis in the geared shaft for my thesis project and the stress result I am getting on the shaft shoulder(red circled) is much higher than I expect. I get good range results when I remove the fillet from the shaft shoulder but part of my analysis is to see the difference in result with a bigger size of the fillet.

      I have tried so many ways to make different meshes and obtain good results but I can not just do it. Please please help!

      Hi Durgesh,

      Is there a fillet in your model in the region indicated by the red circle? The element size may be too coarse to capture deformation of such a tight fillet. If you're seeing stress values that you believe are un-realistic (for example, artificially high), please check the video below where the causes and remedies for this problem is discussed in more detail:

      Yes, this is the fillet in concern. There are a couple more fillets but they have more believable results.I tried to play with a lot of options including suggestions shown in the video. Unfortunately, it did not help. 

      The fact I want to compare the effect of a bigger size of the fillet is essential for me to include. I am super desperate to find some trick to get good results in such a fillet area! 

      Please help!!
